Oversized hot tub covers require different construction than standard-size spa covers. Once a cover is larger than 96 inches in length or width, panel size, foam density, reinforcement, hinge placement, and overall layout become much more important.

An oversized spa cover is not simply a standard two-piece cover made larger. The cover must be designed around the actual dimensions and shape of the spa.

What Is an Oversized Hot Tub Cover?

For our covers, any spa cover larger than 96 inches in length or width is considered oversized.

Oversized covers are commonly built for:

  • Large portable hot tubs
  • Swim spas
  • Built-in plaster or Gunite spas
  • Large fiberglass spas
  • Custom and unusual spa shapes

Because of the larger dimensions, oversized covers require Heavy Duty 2.0 lb foam and a panel layout designed for the size of the spa.

Heavy Duty 2.0 lb Foam Is Standard

All of our spa covers over 96 inches are built with Heavy Duty 2.0 lb foam.

The denser foam provides additional strength for the larger panels used in oversized construction.

Oversized covers use a 4-inch to 2-inch tapered foam design where applicable. Super Foam construction is available only for covers up to 96 inches.

Panel Layout Depends on the Overall Size

There is no single panel arrangement that works for every oversized spa.

Depending on the total length and width, an oversized cover may require:

  • Three-piece construction
  • Four-piece construction
  • Additional panels for very long spas
  • A special flat center section in some designs

The correct layout depends on the overall dimensions and how the cover will be opened, folded, and removed.

Using multiple panels allows us to build covers for very long spas and swim spas while keeping the individual sections more manageable.

Panels Up to 120 Inches Wide

We can build oversized covers using panels up to 120 inches wide.

Length is more flexible because additional panels can be added as needed.

This makes it possible to build covers for extremely long swim spas and other custom installations.

The final design is determined by the dimensions, shape, and practical handling of the finished cover.

Reinforcement Is Important on Large Covers

Larger panels place greater demands on the structure of the cover.

Our covers use steel C-channel reinforcement as part of the cover construction.

For an oversized cover, the entire design must work together. Foam density alone does not determine the performance of the finished cover.

Our covers use the VPB3000 vapor barrier system.

For spas with ozonators or aggressive water chemistry, double wrapping may be recommended.

Once moisture enters a foam core, the panel can become heavier and lose insulating performance, making vapor barrier protection an important part of the construction.

Oversized Covers for Built-In Plaster Spas

Large built-in plaster and Gunite spas often require oversized covers.

These installations are different from portable spas because the cover normally rests on the surrounding coping.

The cover must be large enough to extend beyond the water opening and sit securely on the coping.

Because built-in spas are often at deck level and more likely to be accidentally stepped on, Heavy Duty construction is especially important.

Oversized Covers for Fiberglass Spas

Large fiberglass spas can be installed in several different ways.

A raised fiberglass spa may use a cover fitted closely to the spa shell with a skirt around the outside.

A recessed fiberglass spa may require a different approach. Depending on the installation, the cover may fit the shell itself or be made larger to rest on the surrounding deck.

The installation determines how the finished cover should fit.

Handling a Large Multi-Piece Cover

Handling is an important part of oversized cover design.

A very large cover may provide good protection but still be impractical if the sections are too large or awkward to move.

However, covers over 96 inches are not ASTM child-safety rated.

Qualifying covers up to 96 inches can meet ASTM F1346-91 requirements when properly constructed and equipped with the required locking tie-downs.

Oversized spas are not always rectangular.
